Thermoformed packaging is loaded into shipping cases by a thermoformed package case packer, a top-load machine that picks sealed packs, such as meat, cheese or prepared food packs, and places them into the case in a set pattern. TRF Industrial Automation packs thermoformed packages with TRFRapidpack and TRFOnepack. Which one fits is defined mainly by your line setup and speed.

## What Is a Thermoformed Packaging Case Packer?

A thermoformed packaging case packer is the machine at the end of a thermoform-fill-seal line that collects finished, sealed packages and loads them into shipping cases, ready for case sealing, coding and palletizing. It takes over the work of operators who pick packs off the discharge conveyor, count them, turn them to the right orientation and set them into an open case by hand.

Thermoformed packages are made inside the thermoform packaging machine, which is a separate machine from the case packer: a web is formed into cavities, the cavities are filled, a lidding film is sealed over them and the web is cut into individual packs. The result is a package with a rigid or semi-rigid body, a flat sealing flange and a lid that is usually the most sensitive surface of the pack. Sliced meats, cheese portions, snack kits and prepared meals are common examples.

Every TRF case packer loads the case from above, and TRFRapidpack and TRFOnepack place each pack into position instead of pushing it. The [robotic case packer](https://trfautomation.com/case-packing/robotic-case-packer/) page explains top-load case packing across the whole family, and robotic case packing is how TRFRapidpack handles variable product flow. Thermoformed lines are common in [protein processing](https://trfautomation.com/industries/meat-processing/), [dairy and cheese](https://trfautomation.com/industries/dairy-and-cheese/) and [food processing](https://trfautomation.com/industries/food-processing/) plants, including prepared foods.

## How Does a Case Packer Protect Thermoformed Packaging?

A case packer helps protect thermoformed packages by controlling where the tool touches the pack, how fast the pack moves and how it enters the case. TRFRapidpack is designed for controlled handling of delicate, flexible or irregularly shaped products, and top loading sets each pack down in place.

- **Lidding film and seal area.** The lid often carries the print the shopper sees. During the application review, TRF defines where the end-of-arm tool may contact the package and where it must not, so the pack reaches the store looking the way it left the thermoformer.
- **Geometry and flange.** Cavity depth, flange width and rigidity change how a package can be held and how it sits in the case. Shallow packs of sliced product behave differently from deep-draw portions or ready meals.
- **Product movement.** Loose contents can shift when a package accelerates and stops, so the motion profile, pick point and placement height are defined around the product, not only around the package.
- **Chilled surfaces.** Moisture on chilled packs affects how any tool grips them, which is why TRF asks for samples taken under production conditions.

## Does Thermoformed Packaging Case Packing Need Vision-Guided Robotics?

Only when package position varies. TRFRapidpack packs with vision-guided delta robots for variable product flow, or with indexed picking when packages reach the pick area in a controlled position.

Thermoformers usually release packages in rows, one index at a time, across several lanes. If the discharge conveyor keeps those rows spaced and aligned, indexed picking is the simpler solution. If packages spread, rotate or bunch on the way to the packer, or if lanes merge, vision lets the robot find each pack and pick it where it actually is. Before the review, it helps to document how many lanes leave the thermoformer, the gap between packs at normal speed, what happens when the thermoformer stops or runs a partial index, and where rejected packs leave the line.

## How Are Thermoformed Packages Packed Into Cases?

Thermoformed packages are packed in a pattern that sets the count, orientation and layers in each case, defined per SKU and stored as a recipe. Some packs stack lid to base in layers, others stand on edge, and some patterns alternate orientation so the packs nest efficiently. Retail customers often expect packs to face a specific way for display or scanning.

Most thermoformed lines run more than one pattern: the same package may ship in different counts to different customers, or several package sizes may run on the same thermoformer. TRFRapidpack changes products and patterns by recipe, with reduced mechanical adjustments, and TRFOnepack runs multiple products, recipes and packing patterns through robotic loading within the validated application.

Share planned package formats at the start. A case packer that handles today's SKUs but needs long mechanical changes for every new package will limit the plant later, so TRF validates current and planned packages, patterns and cases during project engineering.

## Which Thermoformed Package Case Packer Fits Your Line Setup and Speed?

Choose by line setup and speed. The three TRF case packing platforms form one family, and the right model is defined mainly by how packages leave the thermoformer, how many SKUs you run, whether the case must be erected and sealed in the same machine and the products per minute you run.

| Line setup and speed | TRFRapidpack | TRFOnepack | TRFDroppack |
|---|---|---|---|
| Application range | For applications of about 100 to 200 products per minute | For applications of about 20 to 50 products per minute | For applications of about 20 to 500 products per minute |
| Packing principle | Delta robots, vision-guided or indexed | Erects, packs and seals the case in one machine | Controlled gravity loading |
| Thermoformed packages | Yes | Yes | Not for thermoformed packages |
| Line setup it fits | Medium to high speed, multiple SKUs, variable product position | Low to medium throughput, replacing manual or semi-automatic packing | Repetitive flexible packages that tolerate a controlled drop |
| Primary driver | Flexibility | Integration | Efficiency |

*Application ranges for commercial screening, not machine speeds. TRF engineering validates final capacity for each application (package, end-of-arm tool, pack pattern and case).*

**[TRFRapidpack](https://trfautomation.com/case-packing/robotic-case-packer/)** fits medium- to high-speed thermoformer lines where SKU complexity, product orientation, labor dependency or throughput make manual packing a constraint. It can start as a single robotic module and grow to several, so investment follows volume.

**[TRFOnepack](https://trfautomation.com/case-packing/integrated-case-packer/)** fits lower-volume lines at small and mid-sized food and CPG manufacturers. Instead of a case erector, a packer and a sealer connected in series, the plant installs one machine with fewer equipment interfaces, one controls platform and a smaller footprint.

**[TRFDroppack](https://trfautomation.com/case-packing/drop-packer/)** packs flexible packages such as bags and pouches, not thermoformed packages.

Each platform can run standalone or as part of a complete TRF end-of-line system. [TRFIntraflow](https://trfautomation.com/conveyor-systems/case-conveyor-intralogistics/) moves sealed cases to a TRF palletizer, and upstream of the thermoformer, [TRFCleanflow](https://trfautomation.com/conveyor-systems/hygienic-food-conveyor/) hygienic conveyors connect processing to packaging. The [case packing](https://trfautomation.com/case-packing/) page compares the three platforms side by side.

## Frequently Asked Questions

### How Many Thermoformed Packages per Minute Can a Case Packer Pack?

A case packer from TRF packs thermoformed packages in applications of about 100 to 200 products per minute with TRFRapidpack, or about 20 to 50 with TRFOnepack, which also erects and seals the case. These are application ranges, not machine speeds. Actual capacity depends on the package, pick tool, pack pattern and how packages leave the thermoformer, validated per line.

### Can One Case Packer Handle Thermoformed Packages and Trays on the Same Line?

One case packer can handle thermoformed packages and trays on the same line when it is robotic and recipe-based. TRFRapidpack packs thermoformed packages, trays, pouches, cartons, cups and tubs, changing products and patterns by recipe with reduced mechanical adjustments. Each format, pick tool and pattern is validated during engineering, so share every package the line will run.

### Can One Machine Erect, Pack and Seal Cases of Thermoformed Packages?

One machine can erect, pack and seal cases of thermoformed packages: TRFOnepack forms the case from a flat blank, loads the packs robotically and seals the case on one controls platform, for applications of about 20 to 50 products per minute. It replaces a case erector, a packer and a sealer in series, with fewer interfaces and a smaller footprint.

### Can a Thermoformed Package Case Packer Connect to My Thermoformer and Palletizer?

A thermoformed package case packer connects to your thermoformer and palletizer when the signals, buffers and conveyor handoffs are engineered in one project. TRF defines the interface with the thermoformer discharge, including partial indexes and rejects, and the handoff to a TRFCobot, TRFCompact or TRFSpeed palletizer or one you own. See [end-of-line integration](https://trfautomation.com/conveyor-systems/case-conveyor-intralogistics/).

### What Is the ROI of Automating Thermoformed Package Case Packing?

The ROI of automating thermoformed package case packing comes from comparing the installed cost with annual savings: people packing cases on each shift, shifts per day, local labor cost, output the thermoformer gains when packing stops limiting it and packs no longer damaged by handling. There is no typical figure, so a TRF Sales Engineer builds the estimate with your data.

### What Samples Should I Send for a Thermoformed Package Case Packing Review?

Send samples of every thermoformed package the case packer will run, taken under production conditions, chilled if the line runs chilled, together with the case formats and counts per customer. TRF uses them to define pick points that avoid the printed lid, the motion profile for loose contents and the recipe for each pattern before confirming TRFRapidpack or TRFOnepack.

## Start Your Thermoformed Package Case Packer Evaluation

The right thermoformed package case packer starts with your packages and your line. If your thermoformer runs at medium to high speed with many SKUs, TRFRapidpack gives you robotic flexibility that grows with production. If volume is lower and floor space is tight, TRFOnepack takes the case from flat blank to sealed case in one machine. Send TRF your package samples, SKU list, products per minute and layout, and a TRF Sales Engineer validates the fit.
