# Automated Case Packing Systems for Flexible, Reliable Production.

Robotic, one-machine and gravity top-load case packing, chosen by how your product behaves and how often your line changes.

Source: https://trfautomation.com/case-packing/

Case packing is the automated process of loading products into shipping cases, and of forming and sealing those cases, before palletizing, using a case packer that is robotic, gravity-fed or integrated and built for food and CPG lines. It is the secondary packaging step of end of line packaging: the primary package comes from the filling or wrapping machine, and case packing equipment takes over from there.

TRF Industrial Automation builds case packing machines on three top-load platforms: TRFRapidpack, TRFOnepack and TRFDroppack. They are not three sizes of one machine. Each answers a different need: flexibility for complex, high-mix production, integration when erecting, packing and sealing belong in one machine, and efficiency when a repetitive flexible package can be loaded by controlled gravity.

## What Does a Case Packer Do in Secondary Packaging Automation?

A case packer groups primary packages into the pattern the case requires and loads them into a shipping case, the secondary packaging step before palletizing. Case packing automation replaces that manual loading with a repeatable sequence. In a top-load machine, the case is presented open and the product enters from above, placed by a robot or released through a controlled drop.

The sequence is similar on most lines. Products arrive from primary packaging, often unevenly spaced, and the machine collates them by rows, layers or counted batches. The case is loaded, closed and sealed, then conveyed toward palletizing; in an integrated machine, it is erected from a flat blank right before loading.

Two variables decide how hard that sequence is. The first is product behavior: a rigid carton, a flexible pouch that changes shape when picked and a thermoformed pack that must not be pressed are different problems. The second is the mix: two SKUs and one pattern is a different project from many SKUs, several case formats and frequent changeovers.

## Three Case Packing Platforms: Flexibility, Integration and Efficiency

The TRF case packing family is organized by application rather than by machine size. Robotic handling brings flexibility and gentle product control, integration brings fewer machines and interfaces, and gravity brings mechanical simplicity.

### TRFRapidpack: Flexible Robotic Case Packing

[TRFRapidpack](https://trfautomation.com/case-packing/robotic-case-packer/) is the flexible robotic platform for high-mix lines and difficult products. Vision-guided or indexed robotic picking handles pouches, pillow bags, flow packs, thermoformed packages, trays, cartons, cups, tubs and other small packaged products that arrive in variable positions. Recipe-based changeovers reduce mechanical adjustments, and the vision-guided robot locates each product even when it arrives in a variable position, controlled handling is designed to protect delicate or irregular products, and the cell can grow from one robotic module to several.

### TRFOnepack: Erecting, Packing and Sealing in One Machine

[TRFOnepack](https://trfautomation.com/case-packing/integrated-case-packer/) is an automatic case packing machine that combines case erecting, robotic product loading and case sealing in one integrated platform. That means fewer machines, fewer control systems, fewer integration points and a smaller footprint, while keeping the flexibility of robotic loading. It is built for small and mid-sized food and CPG manufacturers replacing manual or semi-automatic secondary packaging.

### TRFDroppack: Gravity Case Packing for Flexible Packages

[TRFDroppack](https://trfautomation.com/case-packing/drop-packer/) collates flexible packages and loads them into cases through a controlled drop, for lines that need medium to low throughput without robotic complexity. With no robotic end-of-arm tool and fewer complex components, it suits pillow bags, pouches, VFFS packages, IQF and frozen food bags, grated cheese, rice and grains, pet food and similar free-flowing packaged products.

## How Do You Choose Between TRFRapidpack, TRFOnepack and TRFDroppack?

Choose by product behavior, SKU mix, rate and how much of the case process belongs in one machine. The three TRF case packing platforms form one family, and line setup and speed define the model.

| Platform | Application range | Packing principle | Typical fit |
|---|---|---|---|
| [TRFRapidpack](https://trfautomation.com/case-packing/robotic-case-packer/) | About 100 to 200 products per minute | Delta robots, vision-guided or indexed picking | High-mix lines, multiple SKUs, variable product flow |
| [TRFOnepack](https://trfautomation.com/case-packing/integrated-case-packer/) | About 20 to 50 products per minute | Case erecting, robotic packing and case sealing in one machine | Small and mid-sized plants consolidating secondary packaging |
| [TRFDroppack](https://trfautomation.com/case-packing/drop-packer/) | About 20 to 500 products per minute | Controlled gravity loading | Repetitive flexible packages and standardized patterns |

*Application ranges, not nominal machine speeds. TRF engineering confirms final capacity for each application (product, pack pattern, tooling, case format and process).*

The ranges overlap, so speed alone rarely decides. If the pattern changes often or the product must be oriented, robotic packing fits. If the package is flexible and the pattern repeats, gravity is the simpler answer. The [case packing page](https://trfautomation.com/case-packing/) compares the family in more detail.

Every platform runs standalone or as part of a complete TRF end of line: [TRFIntraflow](https://trfautomation.com/conveyor-systems/case-conveyor-intralogistics/) conveys and routes the cases, and [TRFCobot](https://trfautomation.com/robotic-palletizing/cobot-palletizer/), [TRFCompact](https://trfautomation.com/robotic-palletizing/compact-palletizer/) or [TRFSpeed](https://trfautomation.com/robotic-palletizing/high-speed-palletizer/) build the pallet. Projects that span several lines are scoped together as one end of line.

The decision rules are direct. Position TRFRapidpack when the application has high SKU variability, complex pack patterns, variable product positioning or needs vision-guided handling. Position TRFOnepack when the priority is combining erecting, packing and sealing while reducing equipment interfaces and floor space. Position TRFDroppack when the product is a repetitive flexible package that tolerates controlled gravity loading.

Some lines qualify for more than one platform. Then the tiebreakers are product integrity, the SKUs the machine must cover as your catalog grows, the floor space available and how much of the line you want to buy from one supplier.

## Which Products Can a Case Packer Handle?

TRF case packers handle pouches, pillow bags, flow packs, thermoformed packages, trays, cartons, cups and tubs, and VFFS and flexible bags. Each packaged product has its own page, which presents TRFRapidpack, TRFOnepack and TRFDroppack and shows which of them packs that product.

| Product page | Platforms that pack it |
|---|---|
| [Pouch case packer](https://trfautomation.com/case-packing/pouch-case-packer/) | TRFRapidpack, TRFDroppack |
| [Pillow bag case packer](https://trfautomation.com/case-packing/pillow-bag-case-packer/) | TRFRapidpack, TRFOnepack, TRFDroppack |
| [Flow wrap case packer](https://trfautomation.com/case-packing/flow-wrap-case-packer/) | TRFRapidpack |
| [Thermoformed package case packer](https://trfautomation.com/case-packing/thermoformed-package-case-packer/) | TRFRapidpack, TRFOnepack |
| [Tray packer](https://trfautomation.com/case-packing/tray-packer/) | TRFRapidpack, TRFOnepack |
| [Carton case packer](https://trfautomation.com/case-packing/carton-case-packer/) | TRFRapidpack, TRFOnepack |
| [Cup and tub case packer](https://trfautomation.com/case-packing/cup-and-tub-case-packer/) | TRFRapidpack for cups and tubs, TRFOnepack for cups |
| [Bag case packer](https://trfautomation.com/case-packing/bag-case-packer/) | TRFDroppack, including VFFS, IQF and frozen food bags, pet food, rice and grains and grated cheese |

Once the case is packed and sealed, it becomes the unit the palletizer handles. The [box palletizer page](https://trfautomation.com/robotic-palletizing/box-palletizer/), which also covers shipping cases, continues the same line to the finished pallet.

## What Is the Difference Between a Case Packer and a Case Erector?

A case packer loads product into the shipping case; a case erector forms the case from a flat blank. At TRF, erecting is part of the packing system rather than a separate machine: TRFOnepack erects, packs and seals in one platform, and case forming and closing are included in [end-of-line integration](https://trfautomation.com/conveyor-systems/case-conveyor-intralogistics/) projects. TRF does not supply stand-alone case erectors.

The practical benefit is fewer interfaces. Every separate machine in secondary packaging adds a handoff, a control system and a supplier relationship, so consolidating erecting, packing and sealing reduces the places where the flow can break.

## What Should You Prepare Before Choosing a Case Packer?

Prepare five groups of line data. With them, a TRF Sales Engineer can recommend a platform, a tooling approach and a configuration:

- **Product:** package type, dimensions, weight, rigidity and how it behaves when picked or dropped.
- **Rate:** products per minute per line, peak versus average, and how many lines feed the case packer.
- **Pack pattern and case:** count per case, orientation, layers, case dimensions, erected cases or flat blanks, and sealing method.
- **Mix and changeover:** number of SKUs, changeover frequency and expected catalog growth.
- **Layout and integration:** floor space between primary packaging and palletizing, upstream machines, conveyors and the palletizer.

## Frequently Asked Questions

### What Is Top-Load Case Packing, and When Is It the Right Choice?

Top-load case packing loads product into an open case from above, by robotic pick-and-place or by a controlled gravity drop. It is the right choice when the pack pattern is built in rows or layers, when the line runs mixed SKUs or when delicate products must be placed rather than pushed. All three TRF platforms are top-load machines, and the [robotic case packer page](https://trfautomation.com/case-packing/robotic-case-packer/) covers top-load case packing in detail.

### What Is a Drop Packer and How Does Gravity Packing Work?

A drop packer is a case packer that collates flexible packages above an open case and releases them into it through a controlled drop, with no robot placing each item. Gravity packing works for repetitive flexible packages such as pillow bags, pouches, VFFS and IQF bags in standardized patterns. [TRFDroppack](https://trfautomation.com/case-packing/drop-packer/) applies this principle with no robotic end-of-arm tool and fewer complex components.

### How Many Products per Minute Can a Case Packing Machine Handle?

A case packing machine from TRF handles applications of about 20 to 500 products per minute, depending on the platform: TRFRapidpack for about 100 to 200, TRFOnepack for about 20 to 50 and TRFDroppack for about 20 to 500. These are application ranges for commercial screening, not nominal machine speeds. TRF engineering confirms final capacity for your product, pack pattern, tooling and case format.

### Is Robotic Case Packing More Reliable Than Manual Case Packing for Food Products?

Robotic case packing is more consistent than manual case packing for food products because the robot repeats the same pick, orientation and pack pattern on every case and every shift. Throughput no longer depends on how many people are available, and controlled handling helps protect delicate packages. Reliability in practice also depends on a correct application review of products, tooling and the upstream flow.

### Can Case Packing Equipment Integrate With My Existing Palletizer and Conveyors?

Case packing equipment from TRF integrates with existing palletizers and conveyors: each platform runs standalone or as part of a TRF end-of-line system. [TRFIntraflow](https://trfautomation.com/conveyor-systems/case-conveyor-intralogistics/) conveys, accumulates and routes sealed cases to the palletizer through sensors, PLC and HMI, machine communication and palletizer interfaces. Interfaces with equipment already installed are reviewed with your team during project engineering.

### What Is the Typical ROI of Switching From Manual to Robotic Case Packing?

The ROI of switching from manual to robotic case packing comes from the operator hours the machine removes, multiplied by your loaded labor cost and compared with the installed cost of the system. Throughput that no longer depends on manual speed and fewer damaged packages add value beyond labor. TRF builds the estimate with your shifts, rates and scope during the application review.

### What Support and Spare Parts Availability Should I Expect From a Case Packing Supplier?

A case packing supplier should offer technical support, spare parts available in the country and a preventive maintenance program for the equipment it installs. For TRF-supplied equipment, [Parts and Service](https://trfautomation.com/parts-and-service/) covers technical support, spare parts kept in the United States and the TRFCare preventive maintenance program. Ask any supplier the same questions before you compare quotes.

## Plan Your Case Packing Project

The next step is an application review.
